Wow, 48 hours for a low level format. Annoying. Mid you, it's a Samsung 500 gb HD. and it had bad sectors. But, nevertheless, that's ridiculous.

On a good drive that would take about 1-2 hours. Yours is clearly having problems

After that, are the bads still there? I think there's something else... And a very different procedure is needed to fix such drive.
